From concept to manufacturable product

Plastic product development: from idea to a perfect injection moulded production series

Everything comes together under one roof at PEZY. From concept and engineering to mould making, prototyping and series production. With over 30 years of experience, our own Pilot Factory and our proven first time right approach, we make sure your plastic product runs smoothly from the very first production run: efficiently, cost effectively and fully circular.

Plastic product laten maken

From product idea to a manufacturable plastic product

Having a successful plastic product developed starts with a thorough analysis in the very first phase. Many development projects get stuck or become unnecessarily expensive because functionality, manufacturability, cost price and production requirements are only considered late in the process. This often leads to adjustments, additional mould modifications or even a complete redesign.

PEZY takes a different approach. Your product idea is translated directly into a production focused design. From the concept phase onwards, technical feasibility, material selection, injection moulding optimisation and circularity are taken into account. This prevents surprises and ensures your plastic product is efficient, cost effective and ready for series production from the start.

Product and use scenarios

Whether you need 500 units per year or 50,000, the approach differs significantly. Development decisions are optimised from the very beginning for your target production volume, ensuring the best balance between cost, quality and manufacturability without surprises later in the process.

Functionaliteit integreren

Snap fits, hinges, locking mechanisms, seals and direct electronics integration are incorporated into smart design solutions that reduce part count and significantly lower assembly costs.

Sustainability and circularity

Circularity is considered from the very beginning. Biobased materials, recycled plastics and Design for Recycling principles are evaluated to ensure your product not only complies with current regulations, but is also prepared for future sustainability requirements.

Engineering & simulations for a reliable plastic product

Before a single mould is built, we virtually map out the entire production process. This is a crucial difference compared to many other partners: PEZY prevents costly iterations by thoroughly simulating and optimising everything upfront.

Using advanced simulations, we test how your plastic product performs during injection moulding, under load and in real world conditions. This leads to a first time right result, shorter lead times and lower total costs.

Mold flow simulations

We accurately predict how the molten plastic flows through the mould, where weld lines may occur, whether the product will fill completely and where potential air traps or warpage may arise. This allows us to optimise both the design and the mould at this stage.

Strength and stiffness calculations (FEA)

Using Finite Element Analysis (FEA), mechanical performance is evaluated under realistic loads, vibrations and impact conditions. This ensures your product is strong enough without unnecessary material usage.

Thermal management and cooling

A well balanced thermal design is essential for achieving short cycle times and consistent cooling. Cooling channels are optimised to minimise warpage and ensure the production process remains as efficient as possible.

Lossing, ontluchting en toleranties

The ejection process is analysed to determine how the product can be released from the mould most effectively, where venting channels are needed and how the required tolerances can be achieved reliably. This prevents issues during the first production run.

Material selection for your plastic product

Material selection goes beyond mechanical properties. Chemical resistance, temperature range, flame retardancy, food contact, medical grade requirements and recyclability are also taken into account. This ensures the chosen material fits your application and your sustainability goals.

Material selection always starts with the technical requirements of the product. Strength, stiffness, impact resistance, creep behaviour and wear are assessed. Whether it is a robust housing component, a flexible snap fit system or a precision part with tight tolerances, the material must meet all functional requirements.

At the same time, special properties such as UV resistance, transparency, antistatic performance and flame retardancy are considered, including the required certifications such as FDA, UL and REACH.

Cost, availability and circularity are equally important factors. A careful balance is made between high performance engineering plastics such as PC, PBT and PA, and cost effective commodity plastics such as PP, PE and ABS. Increasingly, recycled (PCR), biobased or fully recyclable materials are recommended.
By applying Design for Recycling principles from the earliest stages, your plastic product is designed not only to perform today, but also to be efficiently recovered and reused at the end of its lifecycle.

Prototyping, validation and first-time-right

A good design is one thing, but proving it works in practice is another. That is why PEZY invests heavily in prototyping and extensive validation before moving into series production. This prevents costly surprises and ensures your plastic product performs as intended from the very first production run.

We build prototypes at different levels: from fast 3D printed models for initial form and fit checks to functional prototypes in the right material. This allows us to test mechanical performance, assembly and user experience at an early stage.

Extensive testing is also carried out to validate performance under realistic conditions. This includes drop tests, vibration tests, temperature fluctuations, pressure and fatigue tests, and cyclic loading. This validation step gives both PEZY and you the confidence that the product meets all requirements before the mould is built.

This approach enables true first time right production. The design, mould and injection moulding process are optimised so thoroughly that the first production series already delivers the required quality. This saves time, money and frustration. Many PEZY customers see this as one of the biggest advantages of working with PEZY.

Prototyping, validation and first-time-right

Sampling and trial production in our Pilot Factory

Before moving a mold into series production, we thoroughly test it on our own injection molding machines in Groningen. This forms a key element of our first-time-right philosophy. We run samples, measure all critical parameters and make adjustments where necessary. Only after full validation and approval of a “golden sample” do we authorise series production.

This process removes any surprises and guarantees that your mold runs reliably and consistently from the very first production shot.

Mechanical functionality

We test whether all moving parts, snap fits, hinges and other functional elements work exactly as intended. By using real injection moulded parts, we identify potential weak points in the design that may not always be visible in simulations. This ensures the product is strong, reliable and user friendly in practice.

Cycle time and reproducibility

We optimise and measure cycle time down to the second. We also verify reproducibility across multiple production runs. This creates a stable process with minimal variation between parts. The result: efficient production with consistent quality and a lower cost per unit.

Surface quality and tolerances

We measure gloss, colour consistency and critical tolerances using precise measurement equipment. Any sink marks, flow lines or other aesthetic and dimensional deviations are identified and resolved immediately. This allows us to deliver parts that meet the highest standards, both technically and visually.

User and assembly evaluation

Alongside technical measurements, we also test how the product performs in practice. Does assembly run smoothly? Does the final product feel right for the user? Are there any hidden issues during assembly or everyday use? This hands-on evaluation ensures that the product works not only on paper, but also in the hands of the end user.

Preparation for series production

Once the prototype has been fully validated, preparation for series production begins. This phase is critical to ensure a smooth, efficient and predictable transition from prototype to tooling and production. Every detail is optimised to ensure the first production run delivers the required quality and cost efficiency from day one.

The mould, injection moulding process and complete supply chain are thoroughly reviewed. This prevents downtime, quality issues and unnecessary cost increases during series production.

DFM-optimalisatie en matrijsontwerp

Final Design for Manufacturing optimisations are implemented to minimise cycle times, reduce scrap and maximise mould lifetime. The mould is then designed and built, or the process is fully managed on your behalf, based on your production volumes and performance requirements.

Sample runs and golden sample

The first production samples are manufactured and measured down to micron level accuracy. A golden sample is then established as the reference product for all future production runs, ensuring a clear and consistent quality standard.

Samples and golden sample

We deliver a set of approved samples along with a final golden sample. This acts as the definitive benchmark for series production. Every critical specification, tolerance and aesthetic requirement is clearly recorded, ensuring your production partner knows precisely what is expected.

Process optimisation and quality assurance

Injection moulding parameters are fully optimised, automation and robotics are implemented where required, and measurement and quality control procedures are established. This includes PPAP, FMEA and any industry specific certification requirements, such as medical, food or automotive standards.

Supply chain and production support

Packaging, labelling, inventory management and logistics are arranged. Intensive support is also provided during the first production series, including continuous improvement and cost down opportunities.
